Solid Silicone vs Sponge vs Foam
All three materials are real silicone rubber, but their structures are very different — and so is the way they seal:
Property | Solid Silicone | Silicone Sponge | Silicone Foam |
|---|---|---|---|
Structure | Dense, no air cells | Closed cells (gas-filled) | Open or partly closed cells |
Density | High (1.1 – 1.3 g/cm³) | Medium (0.4 – 0.8 g/cm³) | Low (0.2 – 0.6 g/cm³) |
Hardness | 10 – 90 Shore A | Soft to firm | Very soft |
Compression | Low squeeze, high force needed | Medium squeeze, medium force | High squeeze, very low force |
Sealing Pressure | Highest — handles real pressure | Medium | Low — for dust and splash only |
Water Resistance | Watertight, even without compression | Watertight when compressed | Needs 50–70% compression to block water |
Strength & Tear | Highest | Good | Lowest |
Temperature Range | -60°C to +250°C | -73°C to +260°C | -55°C to +200°C |
Typical Use | Flange seals, valves, pumps, food and medical gaskets | Enclosure seals, door seals, outdoor housings | Gap filling, cushioning, light indoor seals |
solid silicone is dense, strong, and handles the highest pressure. Sponge is lighter and seals well at low closure force. Foam is the softest and lightest — made for cushioning and gap filling, not for pressure.
Hardness and Compression Options
Solid silicone can be made from very soft (10 Shore A) to very hard (90 Shore A). Hardness changes how the gasket behaves under compression:
Hardness (Shore A) | Feel | How It Seals | Best For |
|---|---|---|---|
10 – 30 | Extra soft, like a gel pad | Seals with almost no force | Fragile parts, plastic housings, low clamp force |
30 – 50 | Soft, like a rubber band | Fills scratches and gaps easily | Rough, cast, or uneven surfaces |
50 – 70 | Medium, like a shoe sole | Balanced sealing and strength | General sealing — 70 Shore A is the industry default |
70 – 90 | Hard, like a tire tread | Needs high force, but will not squeeze out | High bolt loads, high pressure, extrusion resistance |
The trade-off is simple: softer gaskets (20–40 Shore A) conform to rough or uneven surfaces and seal at low force — but under high bolt load they can squeeze out of the joint. Harder gaskets (60–80 Shore A) resist extrusion and hold high pressure — but they cannot follow a rough surface, so they need smoother, flatter faces.
Thickness matters too. A thick gasket in a soft grade can replace a hard grade when the clamp force is limited. Tell us your surface condition and your bolt load — we will suggest the right hardness for free.
When to Choose Solid Silicone Gaskets
Solid silicone is the right choice when your seal must do real work:
High-pressure flanges and pipe joints
the dense structure will not let water or air pass, even at full bolt load
Food and medical contact
FDA and medical grade solid silicone is the standard material for sanitary seals
High-temperature equipment
ovens, heaters, engine parts, steam lines up to 250°C
Outdoor weather exposure
nothing beats solid silicone against UV, ozone, rain, and years of sunlight
Electrical insulation
solid silicone has the best dielectric strength of the three forms
Our rule of thumb
If your application does not need the cushioning of sponge or the lightness of foam, choose solid silicone. It is the default gasket material — the strongest, the most watertight, and usually the most cost-effective per sealing year.
What Is Solid Silicone Rubber?
Solid silicone rubber is the dense, fully solid form of silicone elastomer — a flexible rubber with no air cells, no foam, and no pores inside. It starts as a gum-like raw compound, and is cured with heat into sheets or molded parts. The result is a tough, elastic material that seals, insulates, and protects in places where ordinary rubber fails. At ZSR Silicone Parts, solid silicone is our most-used gasket material — and the starting point for most custom sealing projects.
